Got called out to a homeowner with no heat and a boiler that was short-cycling — firing up, running for about 90 seconds, then dropping out on lockout. Pulled the cover and found a waterlogged pressure relief valve that had been weeping long enough to corrode the surrounding pipe fittings. Drained the system down, swapped the expansion tank with a Amtrol Extrol 30, replaced the PRV, and repaired the corroded sections of supply piping. Refilled, purged all the air from the zones, and verified steady operating pressure at 15 PSI across three full heating cycles before I left. Boiler's a mid-2000s Weil-McLain and otherwise in decent shape — should run solid now that the pressure side is sorted out.

That short-cycling pattern almost always points to a pressure problem. When operating pressure climbs too high too fast — which happens when the expansion tank fails — the pressure relief valve trips and the boiler locks out as a safety measure. We see this cycle repeat every time someone resets the boiler without fixing the underlying cause. The fix isn't resetting the lockout button, it's diagnosing what's driving the pressure spike in the first place.
A failed expansion tank bladder is one of those things that gives you clues before it becomes a full breakdown. If your pressure gauge is consistently reading above 20 PSI during normal operation, or your PRV is weeping or dripping near the discharge pipe, the expansion tank is a strong suspect. You can also do a quick field check — tap the tank with your knuckle. A healthy tank sounds hollow on top and solid on the bottom. If it sounds uniformly solid throughout, the bladder is waterlogged and the tank has lost its air charge entirely. We always check tank pre-charge pressure when we're diagnosing any pressure-related boiler issue.
It's not something to ignore. A PRV that weeps consistently is telling you the system pressure is running too high — either the expansion tank is failing, the fill valve is stuck open, or both. Left alone, that constant moisture corrodes the surrounding fittings and pipe sections, which turns a relatively inexpensive repair into a more involved one. We replaced corroded supply piping on this exact job because the PRV had been dripping long enough to do real damage. Catching it earlier would have been cheaper.
Most bladder-type expansion tanks last somewhere between 5 and 15 years depending on water quality, system pressure swings, and whether the tank was properly pre-charged at installation. Older Weil-McLain and similar systems running on well water — which is common in this part of the Hudson Valley — tend to see shorter tank life because mineral content and pressure variation are both harder on the bladder. We typically check tank condition any time we're on a boiler call, because a failing tank rarely announces itself until the boiler starts acting up.
We don't call it done until we've run the boiler through multiple full heating cycles and watched the pressure gauge stay in the normal operating range — typically 12 to 18 PSI for a residential hot water system — without any PRV activity. On this job we ran three full cycles and monitored pressure at both the boiler and the zone headers before wrapping up. We also bleed any air introduced during the drain-and-refill process, because trapped air causes its own pressure irregularities and can make a freshly repaired system look like it still has a problem.
